Rust and Dirt Removal - Next, I tackled the rust and dirt that had accumulated over the years. Using sandblasting, I effectively removed all rust, dirt, and debris from the blade. Sandblasting is a key technique for cleaning metal surfaces, especially in antique restorations. After cleaning, I applied a light coat of oil to the blade to prevent rust from forming during the rest of the restoration, ensuring the cleaver stayed in optimal condition. Straightening the Blade - Once cleaned, the cleaver blade had several warps and bends that needed to be straightened to make it functional again. I used an oxyacetylene flame to heat the blade and applied consistent pressure to remove the warps. This flame provided the high heat necessary for effective metal straightening. Straightening is important for restoring the tool's functionality and giving it a polished, professional look. Polishing the Blade - With the blade straightened, I moved on to polishing. An electric grinder helped remove surface imperfections and wear marks. This was followed by hand-sanding the edges of the blade using progressively finer sandpaper (120, 220, 400, and 1000-grit) to achieve a smooth surface. Finally, I polished the blade in two stages using cotton discs and abrasive wax (500 and 700-grit), resulting in a clean, shiny finish. Crafting a New Handle from American Walnut - I chose American walnut due to its durability and beautiful grain. I drilled the wood to match the holes in the blade, traced the handle's outline, and temporarily fixed it with screws. After shaping the handle through filing, I outlined a new ergonomic design and used a router to reduce it to the correct thickness. To secure the handle, I used brass Chicago screws (Chicago rivets), which I machined on a lathe for a perfect fit. After adjusting the shape, I enlarged the holes for the screws and used a milling machine to cut slots in each screw, allowing for a secure and aesthetically pleasing connection. Loctite 243 ensured a firm hold, and the new handle restored functionality while adding an elegant touch that highlighted the cleaver's vintage charm. Final Assembly and Finishing Touches - During the final assembly, I filed the handle and screws to achieve a smooth, uniform finish. Sanding the handle with 80, 120, and 220-grit sandpaper gave it a polished look, and treating it with linseed oil enhanced its natural beauty while providing protection. Finally, I sharpened the blade thoroughly, restoring its original cutting performance.
